EV battery module structural potting

What it is
EV module structural potting is application of a liquid PU system that completely fills the space around cells within the module, forming after cure a solid mass embedding cells in polymeric matrix. Multiple objective: mechanically fix cells, transfer heat between cells and heat sinks, electrically insulate, absorb vibration and impact, and integrate flame retardance.
Technology evolved rapidly with cell-to-pack architecture adopted by BYD (Blade Battery), CATL (Qilin) and increasingly European/American. In this architecture, cells are mounted directly in the pack with PU potting playing structural and thermal roles. Modern formulations are fast-curing two-component systems, applied by automated dispensing in line, with minute-scale cure.
Why it matters
For automakers, interior Tier 1s and specialized suppliers, ev battery module structural potting is a component where field failure means direct warranty liability — recall, fleet-scale replacement, or worse, OEM specification non-conformance that removes the supplier from the program for 5-7 years.
Current drivers accelerating. Electrification shifted performance baseline: EVs without combustion noise expose every secondary noise and vibration source, raising NVH demands. Emission regulation (interior VOC, end-of-life recyclability, evolving global standards) grows stricter. And dual-source qualification became a global OEM standard to reduce supply disruption risk — opening windows for qualified suppliers to enter active programs.
